In converting a half-hour HDTV show I'm getting file sizes of over 25GB, even on the leanest IPOD setting. Is this correct? Won't fit on my Ipod touch then since it has only 16gb flash memory. 0  out of 3 found this valuable. Do you?

No, It sounds as though you are looking at the original dvr-ms file rather than the output file.
You should expect an hour long program to be approx 300Mb. Do you find this valuable?
